What is grinding wheel dressing?

Why do grinding wheels need dressing?

Grinding wheels can experience the following conditions during use, leading to a decrease in grinding performance:

  1. Dulling (blunting of the abrasive grains): The abrasive grains on the grinding wheel surface gradually wear during the grinding process, causing the edges to round, resulting in a decrease in cutting performance. This condition causes the grinding wheel to appear "shinny."
  2. Clogging (pore blockage): The material being ground (especially soft and tough materials such as aluminum alloys and certain stainless steels) can adhere between the abrasive grains on the grinding wheel surface, blocking the pores and preventing the wheel from effectively collecting chips and dissipating heat.
  3. Distortion (shape distortion): Grinding wheels can wear unevenly during use, or improper installation can cause their working surfaces to lose their correct geometry (e.g., concave flat surfaces, out-of-round outer diameters, inaccurate angles, etc.).
  4. Unbalance: Uneven wear or clogging can lead to dynamic imbalance of the grinding wheel, causing machine tool vibration, affecting machining accuracy and surface quality, and even posing a safety hazard.

 

If the above problems occur and the machine tool is not repaired and continues to be used, the following may occur:

  • Increased grinding forces and temperatures
  • Workpiece burn (formation of annealed or quenched layers)
  • Deterioration of workpiece surface quality (scratches, chatter marks)
  • Loss of machining accuracy
  • Lower production efficiency
  • Excessive motor load, which may even damage the machine tool

Two Main Purposes of Grinding Wheel Dressing

The dressing process typically consists of two interrelated but focused steps:

1) Dressing

  • Purpose: To restore the correct geometry and accuracy of the grinding wheel.
  • When: Primarily used for newly installed grinding wheels, severely deformed wheels, or when the wheel shape needs to be changed.
  • Operation: The dresser removes a layer of abrasive from the grinding wheel surface at a specific feed rate to achieve the desired shape (such as a flat end face, a precise arc, a specific angle, etc.).

 

2) Sharpening

  • Purpose: To break or dislodge dull abrasive grains, revealing a new sharp edge, and to clear clogged pores, restoring the wheel's cutting ability.
  • When: During normal use of the grinding wheel, this step is performed when increased cutting forces are felt or workpiece heat is severe.
  • Operation: Typically, a very low feed rate or non-contact methods (such as ultrasonic dressing) are used to slightly break the bond on the grinding wheel surface, allowing the abrasive grains to protrude and create chip space. Sharpening is usually performed after dressing or separately.

In many practical operations, shaping and sharpening are performed simultaneously or consecutively.

Common Grinding Wheel Dressing Methods

 

Depending on the dressing tool used, there are several main methods:

1) Single-Point/Multi-Point Diamond Dressing Pens

  • Principle: Utilizes the extremely high hardness of natural or synthetic diamonds to "turn" the grinding wheel surface.
  • Features: The most commonly used and traditional method. Single-point diamond pens are primarily used for dressing simple shapes (such as planes and external circles); multi-point diamond pens (composed of many small diamond particles) have a longer lifespan. This method produces a smoother grinding wheel surface, with slightly lower cutting forces but a better surface finish.

2) Diamond Rollers(is also called Diamond dressing Wheel)

  • Principle: A roller, made of a metal substrate with a large number of diamond particles electroplated or sintered, rolls against the grinding wheel at a specific speed ratio using a CNC machine tool, replicating the shape onto the grinding wheel like "gear meshing."
  • Features: Extremely efficient, ideal for dressing complex surfaces (such as threads, gears, and molded surfaces) in mass production. It offers excellent dressing consistency and a long lifespan, but the manufacturing cost is high.

3) Metal Dressing Wheel (GC Cup)

  • Principle: A dressing wheel made of a hard and brittle material, such as silicon carbide (GC), with a harder material than the grinding wheel bond, is used to grind against the grinding wheel under pressure. The grinding action removes the passive layer on the grinding wheel surface.
  • Features: This is a "grinding" dressing method with excellent sharpening results, resulting in a sharp cutting edge and an open chip space. It is particularly suitable for heavy-duty grinding and grinding wheels prone to clogging.

 

4) Non-traditional dressing methods

  • Laser dressing: This method uses a high-energy laser beam to illuminate the grinding wheel surface, melting or vaporizing the bond, thereby achieving sharpness. It offers high precision and requires no applied force, but the equipment is expensive.
  • Ultrasonic dressing: A dressing tool (such as a metal rod) is subjected to ultrasonic vibrations, which impact the grinding wheel surface with high-frequency vibrations to achieve dressing. This method offers low dressing forces and excellent results, making it suitable for superabrasive grinding wheels (such as CBN and diamond wheels).
  • Electrode Dressing (EDD): This method is primarily used for superabrasive grinding wheels with metal bonds. The metal bond is removed by electric spark or electrolysis, causing the abrasive grains to protrude.
